Why We Heat Press Every Shirt After It's Printed

The Extra Steps Behind Every RVA Threads Print

Two shirts can be printed with the same art, the same ink, and the same blank and still age completely differently. One looks hazy and thin after a handful of washes. The other still looks like the mockup. The difference usually isn't the ink. It's a few extra steps that happen before, between, and after the passes on the press, and most of them are invisible on the day you pick up the order. Here's what we do to every shirt and why we think it's worth the time.

The problem starts with the fabric

A cotton t-shirt looks flat. It isn't. Up close the surface is thousands of tiny fibers standing up out of the knit, and every wash loosens a few more of them. When ink goes down in a single pass it settles over those fibers instead of around them. The print looks solid coming off the press. Then the shirt gets worn, washed, and tumbled, the fibers work free, and they poke back up through the ink.

Printers call that fibrillation. On a black shirt it turns a white print grey. On a white shirt it makes a black print look faded. Either way the ink is still there. What you're seeing is a haze of fabric sitting on top of it, and piling more ink into that same single pass doesn't fix it, because the fibers are already trapped underneath.

Almost everything below is aimed at that one problem. Get the fibers laid down and sealed under a smooth film of ink and the print looks the way it should, and keeps looking that way.

A white underbase on every dark shirt

Plastisol is an opaque ink, but it isn't magic. Print a bright red straight onto a black shirt and the black works its way through. Red drifts toward maroon, yellow goes muddy, and a light blue lands somewhere closer to slate. The mockup you approved showed clean color on a dark blank, and that's what should show up in the box.

So on dark garments we print a layer of white first, under everything else. That's the underbase. It gives every color that follows a flat white surface to sit on, the same way you'd prime a dark wall before rolling a light color over it. The top colors read true because they're sitting on white, not on black.

The underbase is included on every dark-garment order and it never counts as an ink color. A three-color design on a black shirt is priced as three colors, not four. It's simply how we print on dark shirts.

The tradeoff is thickness. An underbase is a real layer of ink, and a large solid shape sitting on top of one is going to feel like a layer of ink. We thin our plastisol down as far as it will go while staying opaque, and the steps below flatten the print a lot, but a big solid print on a dark shirt will always have more body to it than a thin one-color print on white. We'd rather tell you that here than have you find out on delivery.

Print, flash, print again

Every print we do is pulled by hand on a manual press, and the sequence on each color matters as much as the ink itself.

The first pass lays the ink down. Right after it, the shirt goes under a flash, a heater that swings over the platen and sets the surface of the ink just enough that it can take another layer without smearing. Then we pull the same color again. That second pass is the one that does the work. The first stroke has already pushed the fibers flat, the flash has locked them in place, and the second stroke covers them with a smooth, unbroken film. Instead of a print sitting on top of a fuzzy surface, you get a print with the fuzz sealed underneath it.

One pass would be faster. One pass would also leave a thinner, more textured print that starts looking tired sooner, especially on dark shirts where the underbase is carrying all the opacity. So we don't do one pass.

On multicolor jobs, every color gets flashed before the next one goes down. Wet ink printed over wet ink picks up onto the back of the next screen and blurs clean edges. Flashing between colors keeps each color sitting exactly where the art put it, with a crisp line where it meets the next one. It adds time to every shirt. It's also the reason the colors on the finished print land clean against each other instead of bleeding at the edges.

Through the dryer

Plastisol doesn't dry. It cures, which means the entire thickness of the ink has to reach a set temperature and hold it long enough to fuse into one solid film. Ink that only cures on the surface looks finished, feels finished, and cracks or washes out within a few trips through the laundry. Undercure is one of the most common reasons a screen printed shirt fails early, and you can't see it until it's already happened.

Every shirt we print runs through a conveyor dryer, a long tunnel oven with a belt that carries the shirt under the heat at a steady pace. The dryer is set for the ink we're running and for how much of it is on the shirt, because an underbase with three colors stacked on top needs more than a single thin color does. That's the part of the process nobody sees and nobody should have to think about. Your job is to wash the shirt. Ours is to make sure the ink survives it.

Then every shirt goes on the heat press

Once a shirt comes off the dryer it's cured, and it looks done. This is the point where a shirt is usually considered finished. We put it on a heat press.

The heat press is a flat, heated platen that closes down on the print with even pressure across the whole design. Under it, three things happen at once. The surface of the ink flattens out, so the slight ridges and texture left by a thick underbase and a double stroke get pressed smooth. Any fibers that lifted during the trip through the dryer get pushed back down and sealed under the film for good. And the full thickness of the print gets one more round of heat and pressure, which tightens the bond between the ink and the fabric.

What comes out is a print with a flat, even surface and edges that sit tight against the shirt instead of standing up off it. It's the difference you feel when you run a thumb across the design and it's smooth rather than raised and bumpy. And it holds up better in the wash. That's the reason we do it.

Two things it won't do. It won't make a big solid print disappear into the fabric, because a layer of ink is still a layer of ink. And it doesn't replace the dryer. The dryer cures the ink and the press finishes it. Press a raw print without curing it first and all you've made is a shiny, undercured shirt that's going to fail anyway.

It's an easy step to skip, because the shirt already looks finished before it happens. That's exactly why we don't skip it.

What this means for your order

None of this shows up as a line item. It does take longer than the fastest way to get ink on a shirt. Every extra pull and every flash is time on the press, and pressing each shirt one at a time at the end is more time again. Our turnaround is two to three weeks from a paid invoice, and this is part of what that time goes to. If you need shirts by the end of the week, we're not the right fit for that job, and we'd rather say so up front than rush a print that's going to look worn out by the end of the season.

What you get for the wait is a print that matches the mockup on the day you pick it up and holds up in the wash after it. Bright color on dark shirts. Solid coverage with no fabric haze. A flat, even surface across the whole design.

Taking care of it at home

A print built this way is meant to last, and a little care stretches it further. Wash the shirt inside out in cold water so the print surface isn't scraping against everything else in the load. Skip bleach and fabric softener, both of which are hard on the ink film over time. Tumble dry low or hang dry, since high dryer heat is rough on plastisol, load after load. And if you iron the shirt, turn it inside out and keep the iron off the print itself. It's cured, not indestructible.

Do that and the print will be around a lot longer than the event it was made for.
